Industrial Modbus RTU Slave Node over Galvanically Isolated RS-485

Build a noise-immune Modbus RTU industrial field node communicating across 1000m twisted-pair cable with CRC-16 error checking and PLC integration.

2. Prerequisites & Background Theory:

Differential transceivers, UART serial protocols, cyclic redundancy check (CRC-16), and PLC register maps.

STEP 1

Goal & Engineering Objectives

Design an industrial field node supporting standard Modbus RTU Function Codes 03 (Read Holding Registers) and 06 (Write Single Register) over differential RS-485 at 19200 baud.

STEP 2

Governing Mathematical Formulation & Physics

RS-485 Differential Voltage: $$V_{diff} = V_A - V_B, \quad \text{Mark (1): } V_A - V_B < -200\text{mV}, \quad \text{Space (0): } V_A - V_B > +200\text{mV}$$ Modbus RTU Frame Timing Specification: • Inter-character timeout: Must not exceed 1.5 character times (t1.5 approx 750 µs at 19200 baud). • Frame silent interval delimiter: At least 3.5 character times (t3.5 approx 1.75 ms). CRC-16 Polynomial Generator: $$P(x) = x^{16} + x^{15} + x^2 + 1 \quad (\text{0xA001 reversed})$$

STEP 6

Firmware Implementation & Algorithms

// Modbus RTU CRC-16 Calculation & Frame Verification (ANSI C)
#include <stdint.h>
#include <stdbool.h>

uint16_t modbus_crc16(const uint8_t *buffer, uint16_t length) {
    uint16_t crc = 0xFFFF;
    for (uint16_t pos = 0; pos < length; pos++) {
        crc ^= (uint16_t)buffer[pos];
        for (int i = 8; i != 0; i--) {
            if ((crc & 0x0001) != 0) {
                crc >>= 1;
                crc ^= 0xA001; // Reversed 0x8005 polynomial
            } else {
                crc >>= 1;
            }
        }
    }
    return crc;
}

bool verify_modbus_frame(const uint8_t *frame, uint16_t total_length) {
    if (total_length < 4) return false;
    uint16_t calculated = modbus_crc16(frame, total_length - 2);
    uint16_t frame_crc = frame[total_length - 2] | (frame[total_length - 1] << 8);
    return (calculated == frame_crc);
}
STEP 7

Bench Testing & Waveform Verification

1. Connect USB-to-RS485 adapter from PC running QModMaster utility to node terminals. 2. Poll Holding Register 40001 (Node Address 1): Verify immediate hex reply with valid CRC. 3. Inject electrical noise by operating adjacent AC contactor: Observe 0 CRC frame drops on RS-485 line.
STEP 8

Troubleshooting & Common Failure Modes

• Problem: Master receives timeout error with 0 response bytes. Solution: A and B lines reversed (many vendors label them inversely; swap line A and B), or DE/RE pin not pulled LOW after transmission. • Problem: CRC error received on every reply. Solution: Little-endian vs big-endian CRC byte order inversion. Modbus specifies low-byte sent first. • Problem: Communications fail when cable exceeds 50 meters. Solution: Missing 120Ω termination resistor causing signal reflection echoes on rising edges.
STEP 9

Extensions & Undergraduate Research Challenges

1. Support Modbus Function Code 16 (Preset Multiple Registers) for batch firmware configuration. 2. Add RS-485 automatic directional transceiver control circuit using single transistor hardware inverter.
